A welding materials company explains how to properly perform arc welding with aluminum welding wire.

Aluminum welding wire is a soft material with relatively poor compressive strength in its columnar form, and it is highly sensitive to hydrogen solubility during the melting process. The key factors that significantly influence the properties of aluminum welding wire include surface finish, wire cleanliness, control of wire diameter, as well as wire bow and spiral defects. So, how should aluminum welding wire be properly welded?

Aluminum and aluminum alloys exhibit high thermal conductivity, a large coefficient of thermal expansion, a low melting point, and relatively low hot compressive strength, which make them difficult to weld by electric arc welding. Therefore, appropriate measures must be implemented to ensure the quality of the weld.

It is essential to properly handle aluminum welding wire and prevent common post-welding defects. Hold the wire spool firmly with one hand to keep it from loosening; once you have removed the glass-label outer packaging, use your other hand to grip the loose end of the wire.

Do not release your grip before inserting it into the feed roller. Inexperienced operators often fail to maintain a firm hold on the loose end, causing the entire wire spool to gradually loosen and unravel. Once this happens, the situation cannot be salvaged, and the welding operation will be severely affected.

The tension should be just tight enough to prevent the welding wire from loosening easily, but not so tight that it causes excessive drag on the wire.

To set the tension accurately, first adjust it to the lowest setting, then install the welding wire and ensure it moves freely as the feed roller advances. If only the roller that feeds the wire is moving while all other components remain stationary, this indicates that the tension is insufficient. Exercise caution during operation, as excessive tension can result in excessive force being applied to the feed wire.

Position the wire feed nozzle at a slight angle, about 1 foot from the surface of the insulation material. Press and hold the power switch on the welding machine, and observe that the wire feed should begin to advance when the welding wire makes contact with the insulation surface.

Over-tightening can also cause the welding wire to break. When the wire is confined within the welding machine while the wire-feed roller continues to rotate, the outcome is predictable: the wire may snap as it exits the roller, or it may become tangled and jammed due to backfeed from stock buildup. Proper guidance of the wire guide sleeve and the welding machine’s wire feed tube is essential to prevent these issues. Therefore, aluminum welding wire must be fed accurately during arc welding.

Welding Materials Company: How well do you understand the specifications for using aluminum welding wire?

(1) Each batch of welding wire purchased shall be accompanied by the manufacturer’s certificate of quality assurance. Qualified products must be supplied with a product manual and a certificate of conformity to the relevant standards. The outer packaging of each individual spool of welding wire shall bear, by way of labeling or other means, information indicating the type of welding wire, the corresponding standard number, the production batch number, the inspection sequence number, the specification and model, the net weight, as well as the name and address of the manufacturer.

(2) Stack aluminum welding wires by type and size to prevent misapplication.

(3) Wire shall be allocated in accordance with the first-in, first-out principle to minimize the storage duration of aluminum welding wire.

(4) Once damage to the outer packaging of aluminum welding wire is detected, a thorough and meticulous inspection shall be conducted. Welding wire that exhibits significant mechanical damage or excessive rust shall not be used for electric arc welding. Such wire must be returned to inspection personnel or the project manager for inspection and approval before it can be used.

That’s all for today’s briefing on welding materials. Until next time!
